
Use coarse-grain carbide materials for endmills in aluminum high-speed machining applications; these materials should be either DLC or non-coated with large chip room and substantial stiffness.
Due to the soft nature of aluminum, a typical HSS drill bit can be used to drill into it. However, using a cobalt drill bit would be preferable because aluminum has a low melting point. The cobalt drill bit will help reduce heat buildup by quickly dissipating heat.

Since aluminum doesn't spark, many people have questioned why there are sparks in this situation.
For cutting thin metals like sheet metal or aluminum siding quickly and accurately, grinding wheels are a great choice. To use them, simply attach the wheel to your grinder, position it in alignment with the edge of the material to be cut, and begin grinding! This will result in a clean cut with few sparks.
Aluminum may be quickly bonded without a welder by utilizing a propane torch and some aluminum brazing rods. With a little practice, it can be done fast with excellent results. It creates a very strong attachment.
